Might be a hardware (harddrive) problem , no? Sometimes, many harddrive manufacturers have diagnostic and setup utilities available for download. Maxtor, for example, offers "Powermax" and "Maxblast" (or at least they used too, not sure anymore) that will allow you to run tools to check for smart errors, bad sectors and such, as well as offering tools to perform low-level formats. Might be worth looking into.
