I am reloading my new i7 940 build and want to know if when reinstalling my add ons purchased from flight1 if I can copy the orig downloads over, the wrapper, ect. over to the new machine then reinstall from the wrapper? Or do I need to re-download everything? I hope not the later option.

You should be able to copy the files downloaded from Flight1 to your new machine and then just treat it as a new install.  You will need your Flight1 keys.
